Sublimation vs Screen Printing: Which Is Right for Your Sportswear?

The sublimation vs screen printing decision stalls more custom sportswear orders than any other. A brand approves a design, receives two quotes using two different methods, and cannot work out why the prices differ so widely or which print will still look good after fifty washes. Neither method is better — they solve different problems, and choosing the wrong one is expensive to undo.

How sublimation printing and screen printing work

Sublimation printing

Your artwork is printed onto transfer paper using specialist dyes, then pressed onto the fabric under high heat. At that temperature, the dye converts directly from solid to gas and bonds with the polyester fibers themselves. The color becomes part of the fabric rather than sitting on top of it.

That single fact explains almost every advantage and limitation of sublimation printing in sportswear.

Screen printing

A stencil, or screen, is created for each color in your design. Ink is pushed through the mesh onto the garment, then cured with heat so it bonds to the surface. A five-color design requires five separate screens and five passes.

The cured ink forms a thin layer you can feel with your fingers—this is what gives screen-printed activewear its solid, opaque look and characteristic hand feel.

The three limits of sublimation nobody warns you about

Suppliers promote sublimation heavily because it produces striking results on complex artwork. It is genuinely excellent — within its boundaries. Those boundaries are hard to navigate and catch out a lot of first-time buyers of wholesale activewear.

1. Sublimation does not work on cotton

The chemistry requires polyester. On a cotton garment, the dye has nothing to bond with, and the print washes out. Cotton-rich blends produce faded, washed-out results. 2. There is no white sublimation ink

Sublimation dyes are translucent. White areas in your design are simply the unprinted garment showing through. On a black or navy base, your artwork will be invisible or muddy.

This is the single most common misunderstanding we correct. Brands send a white logo on a black jersey and request sublimation. The workaround is to sublimate the entire garment dark and leave the logo area unprinted — which requires the design to be built that way from the start.

3. Color matching is less precise

Screen printing uses mixed inks matched to a Pantone reference. Sublimation builds color from a four-color process, so exact brand-color matching requires test prints and some tolerance. If your brand guidelines specify a corporate color that must reproduce identically, raise this before committing to bulk.

 Quick test: If your design contains white, sits on a dark garment, or uses cotton fabric — sublimation is off the table. Everything else is a genuine sublimation-vs-screen-printing choice.
 

Where screen printing loses

Screen printing is the older, more universal method, but it has real weaknesses for performance apparel.

Large solid prints trap heat. A full-chest block print on a training top creates a sealed layer that does not breathe. Athletes notice this immediately. For high-sweat products in our gym and fitness wear range, sublimation or a reduced print area is the better call.

Color count controls the cost. A six-color design at 100 units can cost more than a photographic all-over sublimated print, because you pay for six screens either way. Screen printing only becomes economical when that setup is spread across a large run.

It cracks if cured badly. Done properly, screen printing lasts for years. Done at the wrong cure temperature or with too thick an ink deposit, it cracks within a dozen washes. This is a quality-control question, which is why sample wash-testing matters more than the method on the quote.

The decision framework

Work through these in order. The first clear answer is usually correct.

  1. Is the garment cotton or a cotton-rich blend? → Screen printing.
  2. Is the base fabric dark, or does the design contain white? → Screen printing.
  3. Does the design run across seams or cover the whole garment? → Sublimation.
  4. Does each piece need a different name or number? → Sublimation, or heat transfer for names only.
  5. Is the design photographic or heavily gradient? → Sublimation.
  6. Simple one- or two-color logo, light polyester, large quantity? → Screen printing is cheaper.
  7. Small run with many colours? → Sublimation avoids screen setup costs entirely.

You do not always have to choose

Combining methods is common and often the smartest route. A sublimated kit with an embroidered club crest gives you full-color panels and a premium tactile badge. A screen-printed hoodie with heat-transferred player names handles personalization without extra screens.

This flexibility matters most in team kit manufacturing, where a single order often needs an all-over design, a sponsor logo, and twenty different player names. Ask your manufacturer what combination gets the result you want rather than accepting a single-method quote by default.

What does this mean for your production run

The printing method is one decision inside a larger set that includes fabric weight, minimum order quantity, sizing, and labeling. Whichever route you take, wash-test the sample five times before approving bulk. A print that looks perfect on arrival and cracks after ten washes is the most expensive mistake in compression wear and, generally, in printed apparel.

Which lasts longer, sublimation or screen printing?

Sublimation, in most cases. Because the dye bonds with the fibre rather than sitting on the surface, it cannot crack, peel or flake. A well-cured screen print is also very durable and will typically outlast the garment, but poorly cured prints crack within months.

Can you sublimate on cotton?

No. Sublimation dyes bond only with polyester fibers. On cotton, the print washes out almost immediately, and cotton-rich blends produce visibly faded results. For cotton garments, screen printing or DTG is the correct method.

Can you sublimate a design onto a black shirt?

Not in the usual sense. Sublimation dyes are translucent, and there is no white ink, so artwork will not show on a dark base. The alternative is to sublimate a white garment in a dark color as part of the design, leaving your artwork areas unprinted.

Which is cheaper for 100 custom jerseys?

Usually, sublimation is preferred, especially with multiple colors, because there are no per-color screen setup charges. Screen printing becomes more cost-effective at higher quantities with simple one- or two-color designs.

Does screen printing affect breathability?

Large solid prints can, because the cured ink forms a layer that does not allow air through. This matters for high-sweat training garments. Smaller prints or water-based and discharge inks reduce the effect.

Can names and numbers be added to sublimated kits?

Yes, and this is one of sublimation’s biggest advantages. Because every garment is printed individually, each can carry a different name and number with no additional setup cost.

What is the minimum order for custom-printed sportswear?
